Question: What is FUSR EPS?

Answer: A Highly Fused EPS Foam, Formulated Especially for the High Performance Surfboard Market. It is Stronger than Clark Foam, XTR, and other EPS foams of Equivalent Density. In Fact, most EPS is just construction grade or packaging foam! This simply, is not the same stuff! We had special production runs made to aquire this product.

Many lives have depended on the quality going into the products Dan produces. Many military special forces units, rescue service personnel, and top watermen in the world have used, and choose to use, the sleds and boards he has built (see Laird Hamilton, Darrick Doerner et al.). The day that Clark Foam closed its doors, Bill Bahne, board member of the Surfboard Industry Manufacturer's Association (SIMA) and co-owner of Fins Unlimited in Encinitas, called Dan and asked him if he had any ideas on a foam replacement. There are not many people in the world who have converted EPS foam into intricate shapes or used it in as many various applications as Woody Woodburn. In Fact, he has been cutting EPS for Kayaks, Butt Boards, Surfboards, Sleds, and other flotation water toys for over 15 years. Dan has worked with Woody on several projects over the years and knew he would be key in obtaining the right foam and making things happen. Matt Donovan, is a knowledgeable and savvy action sports industry artist, craftsman, production operations manager and engineer. Matt has provided his skills for the production of skateboards, wakeboards, kiteboards and snowboards while at Taylor/Dykema and Capital L manufacturers. Matt also has served as general manager for Kahuna Kalai Ltd., a CNC surfboard shaping service company.

The day Clark Foam shut its operation down, Matt took the initiative to start producing EPS blanks for KKL production, so that its customers could still fill orders. A few weeks later, he sampled some FUSR foam. After cutting some on the machine, he liked the FUSR foam properties so much , he decided to join the team in its blank production, stringer glue-up operation, and in providing customer service.

Question: What are the properties that go into FUSR EPS?

Answer:

Together, along with key partners, they have developed a quality foam which is:

> consistent in its density with Clark Super Blue, crisp and springy, not spongy and likely to delam like other EPS or weaker, non-TDI urethanes. Less-likely to break at the nose or buckle like polyurethane foams that are glued up under pre-stress. 100% recyclable and better for the environment.
> shapes well- sands smooth, foils nice, and forms sharp edges without crumbling beads.
> will not take on water like a seive after being totally submerged for hours
(Lab tests showed that exposed bead cross sections and sanded surfaces only took on an average 7.5 - 11% total water weight over a 16 hour period (2% on sealed, molded or hot-wired surface foam pieces). The "wet" foam was left to dry for 4 hours at ambient temps and returned to dry weight. Further tests showed only the exposed beads held onto the water. None penetrated the core!)
> laminates without having to seal the blanks first (using a simple laminating technique and using proper epoxy resins). Desired flex and stiffness as compared to Clark Foam and standard polyester resins can be achieved through use of different stringers and fiber weave placement.
> does not require a vent plug!

> The foam has proven itself over time. We started by building the boards for the most extreme conditions, Tow-boards. High Speed, Numerous Aerial Landings, and G-Force Turns place stress on the core at the rail, the stringer, the foot strap location, and the fin boxes. Other boards made from different foams and resins with the same glass schedule, all showed major stress cracks, took on water, or fell apart within days! Not FUSR Foam! Shapers like it, machine shaping techicians like it, glassers like it, and most importantly surfers like riding on it. This foam even gives molded EPS blanks a run for their money!
